The role aims to reduce maintenance-related costs while improving plant reliability and availability in line with business needs across Air Separation Units (ASU), Steam Methane Reformers (HYCO), CO2 capture, utilities and associated ancillary equipment. The role may also support joint venture partners, equipment sales customers and new customers as required by BHIG.<br><br>Nature & Scope<br><br>Reporting to the Engineering Manager, the Senior Process Controls Engineer provides day-to-day technical support to maintain the safe, reliable and efficient operation of process control systems and low-voltage instrumentation and controls equipment. The role plans and executes preventive and corrective maintenance activities in coordination with Maintenance Management, Operations and Engineering and works closely with internal and external resources to ensure safe and reliable execution.<br><br>The facilities cover multiple technologies, including ASU, HYCO, CO2 production and H2 mobility. The incumbent routinely interfaces with Operations, Maintenance and Instrument Technicians to provide troubleshooting support, work instructions and technical guidance for process control systems. The position requires teamwork, clear communication, organization, change management, work-process optimization, planning, leadership, and hands-on technical capability across related disciplines.<br><br>Safety<br><br>Principal Accountabilities<br><br> Maintain a safe work environment and demonstrate visible leadership in BHIG and industry safe-work processes to prevent injuries. Ensure appropriate documentation is maintained for safety-related activities. Provide technical support and safety leadership for Management of Change (MOC), Operational/Process Hazard Reviews (OPHR), Safety Integrity Level (SIL) assessments and other process-safety initiatives. Consult BHIG and shareholder process safety specialists as required. Support the implementation, audit and revalidation of Critical Safety Systems (CSS), Safety Instrumented Systems (SIS) and Safety Instrumented Functions (SIF), including the applicable lifecycle documentation and testing requirements.<br><br>Technical<br><br> Provide technical solutions and lead execution planning for SAP PM activities covering plant instrumentation, analyzers, gas chromatography and process control systems, including DCS, local PLCs and associated control loops. Perform SIL assessments and verification and support SIS and SIF lifecycle activities. Provide engineering support and prepare punch lists during plant construction and commissioning. Ensure timely closure of punch items, accurate document control and compliance with quality assurance requirements. Interface with Process Engineering to identify gaps and develop improved operating and control strategies to achieve productivity targets. Develop tracking programs and metrics for plant optimization, efficiency and controller on-stream performance. Interface with Advanced Controls resources to define DCS interface requirements and jointly design, implement and test the required interfaces. Support plant productivity and improvement projects, including instrument specification, control-system configuration, detailed cable and wiring design, and preparation of work packages for contractor bidding and installation. Maintain current engineering specifications and sizing calculations for procurement of instrumentation and controls equipment, including control valves, flowmeters, inline devices, transmitters and analyzers. Provide engineering input to develop and maintain instrumentation and controls standards, procedures, best practices, inspection contracts and contractor-selection guidelines. Lead and provide technical support for new installations, existing plant modifications, ongoing operations, continuous improvement and maintenance activities across BHIG facilities. Ensure compliance with legal requirements and BHIG safety and technical standards. Provide technical support for BHIG equipment-sales activities, existing plant modifications, operations, continuous improvement and maintenance services for customers in the Region through site visits, remote support or the Process Intelligence Center. Provide technical leadership for investigations and Root Cause Analysis (RCA) to identify and implement sustainable corrective and preventive actions.<br><br>Operations<br><br> Provide process-controls engineering support to operate ASU, HYCO, CO2 and H2 mobility facilities safely and reliably while meeting customer requirements for product quality, supply flexibility and contractual compliance. Provide technical support to commissioning teams during commissioning, start-up and troubleshooting activities and participate in Operations training before plant commissioning. Maintain alignment with Plant Managers, Site Leadership, and the Business Area on asset-management opportunities and commercial priorities. Develop and implement comprehensive maintenance plans for process-control systems and equipment and provide technical guidance and detailed instructions to schedule, execute and monitor plan compliance. Develop engineering solutions for repetitive failures and other conditions that adversely affect plant operations. Minimum 10 years of relevant process automation experience in chemical, refinery or gas-plant maintenance, inspection or engineering. Demonstrated hands-on plant experience in troubleshooting, maintenance, commissioning and operation of instrumentation and process-control systems. Experience with Air Separation, HYCO, and gasification process systems is preferred.<br><br>Technical Skills<br><br> Troubleshooting and maintenance-level knowledge of Siemens PCS 7 Distributed Control Systems, including specifications, configuration and programming using PCS 7, STEP 7 and Win CC. Demonstrated ability to configure, calibrate, troubleshoot and repair process instrumentation for temperature, pressure, flow, voltage and other process variables. Ensure to comply with company safety, health and environment standard, fulfil the mandatory safety requirement and activities. Ensure warehouse activities are executed in compliance with EH&S requirements. Contribute to the development of EH&S related procedures in support of warehouse activities. Supervise and assist warehouse contractors with all sites related activities assigned to them, ensuring the safety and reliability philosophy is followed. Working with the operations and maintenance teams understand plant issues and execute cost effective solutions for resolution to meet the customer’s satisfaction on safety, reliability, product quality, and flexibility on product supply. Provide support during turnarounds (TAR), insuring spares and materials are available to the site team. Emergency response required 7 days a week/ 24 hours a day. An associate technical degree (2 year certificate) will be considered based on years of experience and competence. Experience in gas, petrochemical, or related industries in operations, engineering, and/or a maintenance function. Demonstrated HYCO knowledge a plus, with a minimum of 10 years’ experience with 4 + years in line supervision of process operations roles. Expectation based on level of experience for the operations team to achieve a ‘Level 1 / Board Level’ status within 2 – 4 years. Operators will be evaluated during the training period and placed at the level of competence accordingly. All the operations team are considered field and board operators when Level 1 is achieved. Leadership positions are expected to follow the progression process. The HYCO Operations Supervisor is an extension of the operating team and is expected to engage in plant operations when required. Proven coordination experience in a multi team environment which includes operations, engineering, and maintenance. Execute emergency operating procedures, initiate plant trips if necessary and direct field operators. Monitor status of Safety Instrumented System (SIS) and Fire & Gas Systems. Understand the cause & effect chart for all safety interlocks. Ensure all plant emissions (from reformer stack, vent streams) comply with environmental permits. Properly manage waste streams. Ensure the safety of all operations personnel by utilizing the BHIG Basic Safety Practice program <br><br>Technical & Operations<br><br>Operate the Steam Methane Reformer based hydrogen plant with CO2 Removal section & CO2 compression, PSA with Tail Gas compression, Membrane Unit and related utilities as prescribed by the Work Instruction Procedures Operate the pipeline network to supply Hydrogen, steam and CO2 to customers’ pipelines safely and efficiently. Report production progress and plant status to the Shift Supervisor and suggest solutions for any shortfalls. Manage plant production efficiently based on input provided by Plant Management to ensure safety and reliability targets are met to achieve maximum profitability. Ensure BHIG standards, and global best practices for EH&S, productivity, reliability, quality, and overall customer services are met. Meet the customer’s requirements regarding safety, reliability, product quality, and flexibility regarding product supply. Maintain customer communications and relationships at the ‘board’ level, ensuring customer demand rates are satisfied while maximizing the efficiency and profitability of the facility. Follow the Site Work Instruction Manuals for production & supply of Product H2, CO2 & Steam along with other operating and maintenance procedures and checklists to meet the customer’s satisfaction with safety, reliability, product quality, and flexibility of product supply while compliance with requirements. Maintain a relationship with the customer’s counterparts from other Refinery Units where from BHIG either receiving Feedstock, Utilities & Power or supplying Hydrogen and Steam to different Refinery Units on a regular basis through Refinery Shift Superintendent to ensure alignment of expectations for BHIG and the customers current and future product demand. Constantly monitor all process variables (flows, temperatures, pressures, levels, analytical values) via DCS to ensure they are within defined operating limits. Manipulate control loops, setpoints and cascades to maintain sable operations of all integrated units. Use historical data and trends to predict equipment performance degradation, identify inefficiencies and prevent potential trips and failures. Execute & supervise the detailed start up sequence for the entire plant or individual units/loops form a cold condition, warm condition or hot stand by condition, ensuring a smooth & safe transition to full load normal operations. Assist in the commissioning activities of the facility Maintain constant communication with field operators, providing instructions for equipment adjustments, isolations and rounds. Liaise with the maintenance team to co-ordinate equipment preparation for maintenance (isolation, purging & blinding) and safe taking equipment back in line. Conduct detailed and accurate shift handovers with incoming operators, highlighting any abnormalities, ongoing work and special instruction. Follow shift turnover protocols to ensure a safe and efficient handover to the following shift. Maintain accurate and timely logs of operating parameters, significant events and production data. Fully accountable to ensure his logs and that his operator’s logs are accurate and compliant with published matrix. Identify the root cause of process deviations and equipment malfunction. Work with engineers to implement long-term solutions. Suggest and participate in operational improvements and de-bottlenecking projects to enhance safety, reliability and profitability. Ensure compliance with all CM, PM tasks & Environmental Regulatory requirements. Support and prepare for Shutdown Planning and Turnaround Planning. Provide coaching and motivation with the field operations team to achieve operational excellence and customer satisfaction. Establish & maintain close working relationships with engineering and maintenance personnel to continuously monitor & evaluate plant systems & equipment performance. Ensure compliance with process safety, MOC’s, and OPHR requirements. Provide operations support and participate in investigations and Root Cause Analysis to identify & implement sustainable corrective actions. Facilitate attainment of operational excellence and customer satisfaction via operations productivity, reliability, quality, and continuous improvement initiatives. Communication of plant activities with other shifts to maintain continuity between shifts for a safe and reliable operation. Execute other duties as assigned by reporting managers in a timely and efficient manner. <br><br>Minimum Requirements And Qualifications<br><br>Bachelor’s degree in chemical, Mechanical, or Chemical Process Operations with 10 years’ experience preferred. An Associate Technical Degree (2-year certificate) will be considered based on years of experience and competence. Experience in DCS Operation & Field Operation, with minimum of 5 years’ Lead DCS Operations Experience in SMR based Hydrogen or Ammonia or Methanol or Syngas plant as DCS Operator. Proficiency with DCS platforms (e.g. Yokogawa Centum VP, Siemens PCS 7) Deep understanding of Chemical Engineering Principles, thermodynamics and process control. Wide technical knowledge in operations, engineering, and maintenance activities Ability to maintain high level of awareness and make sound decisions under pressure. Strong problem solving and diagnostic abilities. Clear, concise and effective verbal and written communication. Proficiency in English speaking and writing. Ability to communicate with the customer at the board level daily. Able to communicate between operations and maintenance teams.
